What Custom Packaging Actually Costs in 2026
In short
Custom packaging typically runs $0.45 to $4.80 per unit. Folding cartons are cheapest at $0.45, mailer boxes start around $0.85, and rigid boxes start at $2.20. Quantity moves price more than any other variable: going from 250 to 5,000 units usually cuts the per-unit cost by roughly half.
Packaging quotes vary so widely that published prices are often treated as meaningless. They are not, as long as you understand which five variables are actually moving the number.
Starting prices by format
| Format | Starting price | Typical at 250 units | Minimum |
|---|---|---|---|
| Folding carton | $0.45 | $0.49 | 50 |
| Pouch / poly mailer | $0.35 | $0.41 | 100 |
| Shipping box | $0.55 | $0.64 | 50 |
| Kraft packaging | $0.65 | $0.71 | 50 |
| Mailer box | $0.85 | $1.09 | 50 |
| Rigid box | $2.20 | $2.55 | 50 |
The five variables that move a quote
1. Quantity, by a wide margin
Tooling, plates and press setup are fixed costs incurred once and spread across the run. At 50 units you are absorbing the whole setup cost across 50 boxes. At 5,000 you are absorbing it across 5,000. This is why per-unit price falls so steeply, and why the jump from 250 to 1,000 units often costs far less than four times as much in total.
2. Size
Price tracks material area, not perceived box size. A box with double the linear dimensions uses roughly four times the board. Trimming half an inch off each dimension of a box you are ordering in volume is one of the fastest available savings, and it reduces dimensional weight shipping charges at the same time.
3. Finish
- Standard matte or gloss lamination: adds roughly 5 to 10%
- Soft-touch lamination: adds roughly 15 to 20%
- Spot UV: adds roughly 10 to 15%
- Foil stamping: adds roughly 20 to 35%, driven by coverage area
- Embossing or debossing: adds roughly 15 to 25%, plus a one-off die
4. Material
Board grade, flute profile and recycled content all move the number. Kraft is generally cheaper than bleached white board because it skips the bleaching stage. FSC-certified stock carries a small premium. Specialty and textured stocks for rigid box wraps vary enormously and should be quoted specifically.
5. Structural complexity
A straight tuck-end carton is the baseline. An auto-bottom costs more per unit but saves labour at packing. Magnetic closures, custom inserts and window patching each add both material and an assembly step.
What should not be a line item
Be careful with quotes that separate out charges that ought to be included. Dieline creation, 3D mockups, standard artwork layout and print plates are setup costs a manufacturer absorbs into the unit price. When those appear as separate line items, you are usually looking at a broker rather than a factory, and the same job quoted elsewhere will come in lower.
Compare quotes on landed per-unit cost with tooling and freight included. Comparing headline unit prices alone will reliably pick the wrong supplier.
